The rectangular PU pre-insulated duct is a modern, energy-saving alternative to traditional sheet metal HVAC ductwork. Its defining characteristic is a factory-integrated insulation core, which forms a composite panel that serves simultaneously as an air conduit and a thermal barrier.

 

Constructed as a three-layer sandwich panel, it features a rigid polyurethane foam core with a high-density, closed-cell structure of approximately 45–50 kg/m³, providing both structural integrity and superior insulation. This foam core is permanently bonded on both sides to protective facings, typically 60–80 micron aluminum foil, which ensures a robust, airtight, and moisture-resistant surface. In more demanding exterior applications, the outer facing can be upgraded to a thicker aluminum sheet or pre-painted galvanized steel for enhanced durability.

How to fabricate Rectangular PU Pre-insulated Duct

 

 
  1. The fabrication process begins by precisely marking the duct panel layout directly on the aluminum-faced PU foam board using a tape measure, marker, and straightedge according to the design specifications.
  2. Specialized hand tools, including 90-degree straight cutters and V-groove cutters, are then used to cut the panels and create precision 45-degree bevels at all fold lines without cutting through the outer facing.
  3. A high-quality, polyurethane-compatible adhesive or sealant is applied to the beveled edges and male-female joint surfaces created by the V-cuts to ensure a permanent, airtight bond.
  4. The panel is then folded along the pre-cut V-grooves to form the rectangular shape, with the adhesive-coated edges coming together to create strong, rigid corners.
  5. All external longitudinal seams and transverse joints are immediately sealed with high-grade aluminum foil tape, at least 80 microns thick, which is firmly pressed down with a roller for a durable, airtight finish.
  6. PVC or aluminum corner profiles and flanges are installed on the duct ends to provide structural strength, facilitate connection between sections, and allow for suspension from ceiling supports.
  7. A final bead of silicone sealant is applied to all interior joints and corners to guarantee complete air-tightness and prevent any moisture ingress or condensation issues.
  8. For large-scale commercial projects, the entire marking and cutting process can be automated using CNC machines to achieve superior precision, reduce material waste, and increase fabrication speed by over five times.
